My 03 starts like the newer trucks, I replaced the starter with a 6.4 starter and it spins a lot faster and the engine fires almost immediately. Pulling tips
I tow with a 03 f350 6.0 3.73 rear gear and at 60 I get 11mpg towing a 14.5K fifth wheel and an 18ft. boat, about 18K total. If i speed up to 65 or 70 I get 9.5 to 10mpg over 70 it drops to 7.8 or 8. -

I would just replace the HPOP with a Diesel Site pump and be done with it. The stock early style pumps are notoriously a weak link. -

Truck won't start once in a while
12.2 volts is only about 50% charged, 12.6volts is considered to be apprx 100% charged. You must check your batteries separately with a load tester to find out if they are good. Like others have said 1 bad battery can drag total volts and amps down, also only replace in pairs. -

Auto hub Issue
The problem is most likely in the hub itself. They do NOT have vacuum present all the time, they have a vacuum pulse to lock, and then a vacuum pulse to unlock, the hub latches internally, for some reason your pass. side hub is not latching. -

Zerex G-05 elc?
Just checked the Zerex web site and a bottle of GO5 I have and could NOT find any reference to the CAT EC-1 spec. I don't think it is an EC-1 ELC antifreeze. -

Oil leak after oil cooler replacement
You probably have a bad o'ring on the oil cooler itself. I think that is the only way oil can get to that hole. -

thermostat
you need the heat for the engine to work at its best, the hotter the better, within reason. Engine performs much better at 190 to 200 than at 150 for instance, remember heat is energy and the more efficient the engine is at generating power. -

Power steering/ braking issue
You could have either a weak/bad PS pump or a hydroboost problem. I would flush the system and refill first and then have the pump pressure tested, my 03 had a weak pump from day 1 and a replacement OEM pump was little better. I finally put a AGR brand pump on it and it is several hundred... -

Opinions
I would try Archoil 9100 before replacing any injectors it is cheaper than Rev-x or HSS and I have had much better luck with it, my 03 6.0 started like yours and now barely rattles at -20 unplugged, it won't hurt and if nothing else may at least postpone replacing injectors. I have several... -

Studs discussion
everyone that I have looked at or had experience with was cracked apprx. 1.5 inches from the bottom of the hole, NOT at the bottom. Also while I have no lab generated proof that this is the reason, I have seen way too many cases to think that it is at least a contributing factor.- renegade

I think most everyone missed the point that Drunk On Diesel made. The crack is caused when the entire stud turns deeper into the block when torquing the studs, depending on the friction between the stud and nut if the stud is finger tight or tighter to being bottomed in the block if the stud...- renegade

6.4 trans pan and filter on 6.0
Mark is 100% correct (the only time he isn't is when he's 110% correct on these transmissions) the only time more fluid can cool better is if you have an enlarged capacity in the cooler itself and then only up to the amount of increase in capacity. Yes more fluid heats slower, it also cools... -

NOOB: Oxy/Acetylene vs. Electric Arc Welder
I think you may be a little confused(or maybe I am) form your comments on brazing. You can WELD with a gas torch as well as braze, heat and cut. If I had to have only 1 welding rig it would be a gas torch, with practice you will be amazed at what you can weld with it. I have welded alum beer...- renegade

Power Steering Pump?
Stock wheels on a dually with a winch and snow plow on front end it turns good with foot on brakes great without.
